I also went through this with my front brake conversion. I bought some Golf’ie front brake callipers at a scrapyard. Bought new seals etc and used the anti-rattle clips that came with the callipers. I would not have known what to do with the rattle clips if it wasn’t for the 2nd hand callipers.

Installed a 17mm twin circuit beetle master cylinder and the feel is ok, but can be better.

Another option to improve breaking performance is to install PowerBrake discs and the brake pads they sells. I have this on my bakkie and it has saved my behind a number of times.

Applying some ATE plastilube on the contact points between the calliper, piston and brake pad also helps reduce NVH levels.

Bought this at a car spares shop in Pretoria.

Totally agree with you Tony, the on;y thing is i will have longer between setting up my back shoe's

An the Hahn is extra light....

And I do not mind the extra pressure , I have the mass for it .... :oops: :lol: :lol:

WEEK 8 of build


So as said last we did do the disk brake on the left side as per the same way we did the right

Have a problem now to move the chassis around as we have no wheels up front.

Will probably get threaded rod and use my old rusty trailer wheels I replaced some time ago.

But as they do not have the caliper offset, we will have to fit spacers and build out the wheel to clear.

This will not be a problem as we not going driving like that its only to enable the 3 of use to push it around.

Then we fitted the Kombi MC and routed the pipes to join.

Next was the gear lever and bushes that had to be replaced.

Opened the front slot to remove the rod from the pan,

removed the gear lever and applied compressed air into the back to blow all the rust and :bn: from the tunnel.

Rod was removed and de-rusted, lubed , and the bush was inserted with lot of grease.

The rod went back with ease, and the coupling up of gearbox was done.

Straitened out the gear lever a bit as the PO had it bent 90Deg. this crashed with the handbrake so he bent this too.

This can be seen on the 1st and 2nd photo's below.

After repairing the hand brake, and gear lever they where both refitted and the gear lever got a short shift kit fitted

Nice to have working hand brake and gear lever

Next we had to de-rust the peddle assemble and make up lost or broken parts.

Fitted the clutch cable to the assembly and installed it making new holes in the pan for the peddle stop and mount brackets.

Now we have to get wheels up front and fit the engine

Why do you guys want to fit the engine I hear a soft voice ask....

Well you have to wait till next time to find out

OK, just a quick update,

Have made a plan to get the chassis moving,

Fitted 12 mm fine threaded rods with nut spacers to the hubs, :shock:

and then fitted my old rusty trailer wheels that I had lying around, waiting to be refurbish. :roll:

Saved me getting Golf wheels which would have been obsolete in a few weeks anyway.

Now we have wheels ...we can roll..... :D :D

Questions,.... Pic 18 I think,..... you say golf 1 mounting brkt,..... did you have it manufactured or removed from a golf ? then,.....the hub..... also manufactured ?......... where & by whom we can talk later about
you say golf 2 disc,... brake disc I take it.

The easiest is to get hold of Gavin at Volkspares and order the full and complete kit from him,

He will also send you new Flexible brake hoses for your disk brakes,

You will get the conversion Golf 1 bracket, the hub and the bearings with seal, you even get the grease.

Then you get the Golf 2 Ventilated disks and calipers as well as the disk pads with chatter plates.

Well worth the price and the effort as collecting the parts and reworking them is just not a cheap option.

WEEK 9 of build

This week we managed to fit the motor to the Chassis after fitting the new clutch plate and pressure plate,

also fitted the new thrust bearing as the old one had sand in it.

Then we hooked it up to the car and "A" framed it to my local car wash.

Sprayed on engine cleaner and high pressure washed the engine clean.

You had to see the traffic cops look when the chassis came flying past him, .....

Back in the workshop we drained the engine of all fluids and replaced one of the oil drain cover screws with a Temp. Probe.

This we did by removing the old plate and fitting a new CB performance plated and drain plug.

We then removed a stud and drilled out the hole to 8.8mm and tapped it 1/8 BSP

Added sealer and turned in the Temp. probe, so now we read the oil temp just before its drawn into the pick-up

we then filled engine and gear box with fresh oil.

Installed the starter and the tins as well as the "J" pipes.

Then we noticed that we did not have any sled plates, the ones under the barrels to guide hot air out the back

Made a CAD templet and cut and bent some Galv. plate, worked out great.

You may have noticed my new lead light, got tired of the old toppie lead light that I had all these years it gave very little light.

So now we have a swivel LED flood to help this old man see.....

Well now we wait for the Tip 2 GT exhaust and once fitted, we can get this chassis under the body and start the assembly.

OK so we pulled finger and got the engine to fire .

This we had to do so we can get to the next stage,

The quality of the engine is not important at this time as it would have to be "freshened up" :shock: :roll: :wink:

So for the ones that say seeing is believing here goes ......

WEEK 10 of build

With the engine now running and all the tins are on, we can get the chassis under the body and re-attach the two.

The body was lifted and moved more to the center with the chassis slipped under it as best we could.

Now the Hahn has 4 Corner bolts that have to line up exactly as these are fix and fiber-glassed into the body.

As we only have two hands, and one has to control the chain block, we tried to get all 4 bolts in with little success.

So it was up to ME to lower the body.

I had to located 3 of the bolts into there receptive holes,

And it was left up to Myself to tap the 4th bolt gently home.

So with team work we got the body seated on the pre-sealed chassis.

Then the bolts had to be lined up before the sealer set, and tightened down to make the Hahn one again.

Hell, it looked good seeing it all together again.

The final job was to use the 8 mm die nut to clean up the "TAPPED" bolt, to secure the back mounting points.

Now we have to make CAD drawings of the replacement panels that we are fitting to stiffen up the body where the PO cut out the body to fit the Golf motor and Radiator.

These will go in with epoxy glue and fixing bolts and nuts.

Boet,.....shhhhh,..my "foreman" is not watching,.......thhis just quick glance ! I am busy with house painting project and are not allowed to "veer off" ,....got to keep focus !!M!!

WEEK 11 Of build

We spent this weekend in closing off all the holes cut by the PO to fit the Golf motor and Radiator.

This we done with CAD (cardboard Aided Design) sections of old calender's, then transferred onto sheet steel and fitted to the body.

As some of the structure was cut out, we used window glass adhesive and lots of bolts and nuts to get the strength back.

You will have to look back on this tread to get the before photos to compare them to the now photo's.

The motor plates have the rubber incorporated into the design, so the motor is also sealed off.

Also closed off the "2 + 2" Back seat rest / parcel shelf with sealer and plenty bolts, so she will be right.....

Then it was the turn of the front to be fixed and the radiator hole was cad, cut , bent, re-bent , re-bent and fitted.

We also finally got the 2nd light "MADE" and set the two into the body for a per-veiw.......

Now the sharp of wit and keen of eye would have seen the slot under the number plate location.....

This too was cut in and used for air to the radiator, and still needs to be closed, and fiber glassed.

WEEK 12 of build.


Not much to show for this weeks work.

We were doing the wiring this week, and had to pull in a new wire harness from the dash to the back.

Also had to test out the hand controls on the steering wheel shaft.

Found the ignition switch shot,and needed to order one for delivery....... hope it still makes it before Santa

Got the two speeds of the wipers and the cab air fan also still works.

Traced and marked all the wires from the front of the car to under the dash,

Fixed the gauges to the new dash and got it ready for wiring.

Started stripping the seat frames to repair the breaks and remove the rust.

Have the full back end fully wired and the battery is installed with power leads.

Started to strip out the steering head to remove the ignition switch , ready for the new part to arrive.

Had to make a home made puller to get the wheel splines off the shaft, but all's good.

Well till next time hopefully we will have some photo's to show,

WEEK 12a of build

As we where at my kids house for the festive days, not much work was done.

We did however receive the 7J x 15 rims that we ordered, just to have them arrive and to be 8.125J x 15..........

This will never work, we can not fit 225 or bigger tyres....

So me and the tyre guy had an argument, and he said it will not work fitting a 205 /70 tyre and I said I want to see 205 /70 x 15 fitted

Anyway to cut a long story short, we fitted the tyre and it looked good, well I think so.

There was no way I was not going to have these rims, as the style was what I have been looking for since the Hahn was pulled into the workshop.

Anyway you guys have a look and let me know what you think.

So as we have a set of 4 rims, and the 8.125J will not fit on the front,

I will be sending the other two rims to HiTec in JHB next week to reduce the width down to a 6J.

As we are fitting 195 70 x15 in the front.Also received the ignition switch unit to fit into the ignition housing.

We also got the tank out let, fitted it and made up two step up fuel pipe tubes to go from 6mm ,

the tank outlet size to 8mm the new fuel line we installed to the back as well at the back into the carb.

So we will be able to get going again in a few days time.
